Technological progress in the manufacturing processes has meant that more daring product shapes can make the leap from the designers drawing board to the assembly line. For example, in the not-sodistant past, automobiles had relatively simple, square shapes, with individual sheetmetal parts fitting to one another along more or less straight-forward lines. Today, modern cars exhibit far more complex shapes than the cars of yore, with gaps between individual panels getting increasingly smaller. And the task of inspecting how these parts fit to one another has gotten more complex as well. The same is true of tube manufacturing and bending operations. In addition to two new case studies, this issue of measureup also brings you an article offering a detailed look at the challenges facing sheetmetal operations. The new Call Center can be reached at Or fax your inquiries to or use ccit@hexagonmetrology.com New Mirror Tool Allows Laser Tracker Measurements of Reference Lengths with 10-Fold Increase in Accuracy The new mirror tool allows utilization of laser tracker interferometer to achieve accuracies previously only possible with stationary interferometers. The mirror tool eliminates the need to deploy elaborate rail systems previously used to assure perfect alignment between the two points and the laser interferometer. By placing the laterally and longitudinally adjustable mirror tool in place of a laser tracker to form a perfectly straight path for a laser beam, laser tracker positioning is no longer a critical issue. With the laser tracker situated away from the two points at a location convenient for the particular measurement situation, the operator merely needs to adjust the position of a freefloating mirrored surface until the beam from the laser tracker bounces off the mirror and forms a straight line with the two points. measureup 3

4 Case Study Shaft Alignment Times Halved by Using Modern Leica TDA5005 Total Station Auxiliar D Explotacions Energètiques S.L. from Vic near Barcelona, has been in business for more than 26 years. This medium-sized family service and maintenance company focuses primarily on performing work for the hydro-electric plants in the region and beyond. About two years ago they modernized the metrological methods for shaft alignment, reducing inspection times by a half with the deployment of a Leica Geosystems Industrial Total Station. Water turbines used in hydro-electrical plants are massive, robust constructions that are built to last for decades, with overhaul intervals on the order of several years. Maintenance of the runners and parts exposed to water includes removal, inspection and repair of worn parts. Normal wear and tear include pitting from cavitation, fatigue cracking and abrasion from suspended solids in the water. Steel elements are repaired by welding, usually with stainless steel. Damage areas are cut or ground out, then welded back up to their original or improved profile. Old turbine runners may have a significant amount of stainless steel added this way by the end of their lifetime. Other elements requiring inspection and repair during overhauls include bearings, packing box and shaft sleeves, servo motors, cooling systems for the bearings and generator coils, seal rings, wicket gate linkage elements and all surfaces. The maintenance work itself is rather labor-intensive. During a major overhaul, the turbine and its shaft have to be separated from the generator and then removed. When refurbished parts are brought back into place, shafts and plates have to be aligned in hard-to-reach places with accuracies of about 0.1mm or better. Lluc Rovira and Albert Soldevila are the technical engineers in charge of performing the alignment work. Lluc Rovira explains how the company decided to obtain a Leica TDA5005 Industrial Total Station: When we install parts on-site at a power plant, it is crucial that the axis alignment between turbine and generator shafts is perfect. Even the slightest deviations lead to head vibrations, which may significantly increase part wear and tear, possibly damaging critical elements such as ball bearings. In the past, we used a laser tool for plane measurements, and another system for lengths. However, when we align shafts on larger generators, different inspection points are sometimes on different floors, and there is no direct line of sight that the laser tool requires. That s why we started looking at systems that perform 3D measurements from the start. The goal was to be able to perform as many measurements as possible in succession, without repositioning the measurement instrument. 4 measureup

5 This was particularly important when measuring base plates, which contain several dozen reference points each. With these requirements in mind, we selected a Leica TDA5005 due to its flexibility to get into tight or hard-to-reach places and the ability to measure within the required accuracies. Jordi Planell, Hexagon Metrology Sales Manager, talks about the solution selection process: About two years ago, we received a request from Auxiliar d Explotacions about their need for a dimensional control solution in hydroelectrical power plants. We studied the application in detail and conclude that the most optimal system would be the Leica TDA5005 with PowerINSPECT software. We accompanied the customer on a job to the Pyrenees mountains to develop a complete picture about the job at hand together perform the measurements on the first turbine. We did the same on the second job, which was a turbine near Valencia. Today, Auxiliar d Explotacions have very good grasp of how to use the Leica TDA5005 on different types of measurements. Our goal is to keep supporting them with their measurement needs and help them grow further, increasing both the customers count and the measurement quality. One of the strengths of the Leica TDA5005 is the fact that in situations in which it is not immediately clear what parts or part segments need to be measured, many successive measurements can be performed quickly, and the actual analysis can take place in the PowerINSPECT software later. Similarly to laser tracker measurements, a mirrored sphere (also called reflector) is placed on the inspection point, and the Leica TDA5005 records the 3D information about its position. Data is then exported into AutoCAD or Inventor software. Plus, performing continuous measurements allows for reverse engineering applications, for example when a new part needs to be manufactured and then retrofitted to an older machine for which no blueprints are available. Despite focusing primarily on hydroelectric power-generating plants, Auxiliar D Explotacions Energètiques customer base still includes smaller regional companies that require turbine refurbishment (upper corner picture on this page). The small turbine in this case has experienced a lot of wear and tear, and once its dimensions and roundness are established, the outer edge will be reground to achieve perfect outer perimeter roundness. Lluc Rovira concludes: The Total Station is much easier to use than our old systems, and we are achieving substantial time savings, effectively halving the time we used to require for shaft alignment jobs. The Automatic Target Recognition feature, which allows the Leica TDA5005 to establish initial contact with the reflector, significantly reduces setup times. And our Total Station can track moving targets, which is very useful for reverse-engineering applications. The tracking function allows for automatic continuous measurements of different points. All this happens automatically and is transparent to the user. Generating point-cloud data would mean nothing if your software got bogged down by millions of data points to process. 8 Successfully Balancing Motherhood & Career Interview with Emma Barrio, Product Specialist, Hexagon Metrology Spain measureup Emma, you ve been with the company for 9 years. How did it all get started? What were the first few years like? Emma Barrio: When I graduated from the Universidad Politécnica de Madrid, I started working as a surveyor for Leica Geosystems. A couple of years later I went back to college for additional two years while still keeping my job, and got a degree as a Geodesy Engineer. At Leica Geosystems, I was doing the job of a Sales Engineer. I was covering a large geographic territory, which has meant being on the road a lot, visiting customers and assessing their measurement needs. in mind that we are selling equipment that sometimes costs hundreds of thousands of Euros. No such purchasing decision is made lightly. It is based on many considerations and re-considerations, careful budgetary decisions, but most importantly, it is based on trust. Over the past nine years, I have forged many quality relationships with customers all over Spain, and am at the point at which I can say that when customers have a particular concern, they know they will get a competent, well thought-out answer from me. They know I am not merely interested in selling them a piece of equipment. They know I want to solve their measurement problem, offering them an adequate solution. measureup In all these years you have surely built up good report with many of your customers. How important are personal relationships to your customers? Emma Barrio: Personal relationships are extremely important. You have to keep measureup Could you describe for us a typical sales scenario? Emma Barrio: There is no typical sales scenario, just as there are no typical customers. Every measurement job is unique one way or another, and has to be 8 measureup

9 approached as such. Of course, at some point I will perform a demonstration at the customer s site, but the most important step leading up to that is the need to truly understand what is at the core of their measurement problem. That s why I try to perform product demonstrations on reallife parts or tools because that s the most effective way of convincing the customers that what I am showing them during a demonstration will work just as well when I leave. measureup How do you nurture existing customer relationships? Emma Barrio: The biggest challenge there is to look for new applications with the same customer. You really have to think out of the box and be creative, but at the same time avoid coming across as pushy or aggressive. Every purchasing decision is weighted many times over, and many different people take part in it. Sometimes getting the budget approved alone may take 6 months or more. That s why I always have to stay on the ball and continually show presence. Customers are primarily focused on themselves and want their measurement problems solved as efficiently as possible. Emma Barrio, Product Specialist Hexagon Metrology Spain measureup You started as a Sales Engineer, yet your current job title is Product Specialist. How did this change happen? Emma Barrio: Since the integration of the Metrology Division of Leica Geosystems into Hexagon Metrology, I have been expanding my area of expertise so that it also includes other products from our portable CMM portfolio such as articulated arms. This broadening of my duties has gone hand in hand with a change in my personal life. I became a mother 16 months ago, and was looking for a change in my career that would let me travel less and devote more time to my family. I am now working only 75 percent, meaning I work for 6 hours a day, and seldom travel far away from Madrid. The company has been great at accommodating my new situation and allowing me to carve out a new role for myself that still puts my competencies to great use but at the same time lets me spend more time with my infant son. measureup Can you think of an example of such a situation? Emma Barrio: Recently I was visiting one of our customers. They already have many Leica Laser Tracker and Leica T-Probe systems and weren t even thinking about another piece of equipment from Hexagon Metrology. I was informed that for a particular measurement situation they had decided to get another machine. I asked to be shown the application, and realized that the accuracy requirement could easily be met by a much simpler, and, more importantly, more cost-effective piece of equipment, so I performed a demonstration with a Leica Geosystems Theodolite system. measureup You are one of the few women in the field of industrial metrology. Are you sometimes confronted with male chauvinism and arrogance? Emma Barrio: You might be surprised to hear this, but actually the opposite has been true the whole time I have been with the company. Customers are primarily focused on themselves and want their measurement problems solved as efficiently as possible. I am usually able to establish professional credibility with them very quickly, and at that point no one cares about my gender or age. They primarily look at me as a competent engineer, and that s all that matters. measureup 9

10 Case Study Aligning CERN Collimators with Two Articulated Arms Particle physics is a key component in searching for new methods for achieving high energy levels. What is the origin of particle mass? Do neutrinos really weigh nothing? The new CERN particle accelerator, the so-called LHC (Large Hadron Collider) will help in the search for answers to those questions, helping offer insight into the very nature of matter. The LHC is the most powerful instrument ever built for the purpose of researching the characteristics of elementary particles. The efficiency of the LHC is primarily based on its extremely intense beam (i.e. its densification to energy and its fineness). The challenge lies in keeping this high beam intensity within the accelerator and the storage ring, all the way to the collision points and the final result of the scientific experiment being conducted all this despite the enormous energy levels achieved in the particle rays. To guarantee protection from any kind of path deviation and dimensional variation, CERN intends to install a total of 125 collimators in the two of the most radioactive areas of the accelerator ring. No quality, high-capacity beam and, consequently, no usable scientific results are possible without extremely robust collimation. CERN has approached Service de Mécanique Nucléaire (SMN) from CERCA, a company within the AREVA group in Romans, France, with the task of producing the 125 collimators. Under strong international competition, the decision to go with CERCA was in part based on the positive experiences in the 1990s, when CERCA delivered parts for the super-conducting accelerator for the LEP ring (Large Electron Positron Collider). CERCA Compagnie pour l Etude et la Réalisation de Combustibles Atomiques (Society for the Development and Production of Nuclear Fuels) was thus entrusted with the job of artisan serial production of an array of high-tech prototypes! Collimators are similar to energy-absorbing joints that purify (or collimate) particle beams, thus controlling the power output of the accelerator by capturing particle clusters with the superconducting magnets, explains Dr. Pierre Maccioni, Director of the Mécanique Nucléaire department at CERCA, continuing: The beam hits parts made of carbon composite materials, a technology developed from fusion receptacles and the divergent cones from rocket propellers). The collimator holders are made of aluminum-oxide-enriched copper and exhibit extreme mechanical and thermal resilience. The assembly is cooled down by a water flow running at 20 bar and is then set into motion in a stainless steel container by means of a highly developed, highly precise drivetrain. The technical requirements for the collimators specified by CERN are of course rigorously inspected. Therefore, a way had to be found to conduct part inspections that took into considerations the needs of both the physicists involved and the realities of industrial manufacturing. 11 quickly emerged as the ideal instrument for that task, setting itself above traditional measurement systems that are far less flexible and require much higher investments of capital. Alain Morin, in charge for non-destructive control methods at CERCA, explains his decision to go with articulated arms made by ROMER: In the beginning I ordered a product demonstration by another arm manufacturer, but the presentation made by ROMER was much more convincing for our measurement application. The sales person in charge of our geographical region, Benoît Coudray, was really there for us. He had demonstrated and completed numerous inspections that fully met our expectations; he wasn t merely interested in selling us a product, he truly wanted to provide a solution for our measurement problem. The decision to go with ROMER was therefore unanimous: we went with ROMER, a French company that was able to offer us a measurement instrument with the best performance-to-cost ratio. In addition, we at CERN already own several ROMER articulated arms. By the way, CERCA also utilizes several gauging cylinders made by TESA, another company under the Hexagon Metrology umbrella; we ve been using these cylinders for more than 25 years, and they still function to our full satisfaction after all these years. Installing two SIGMA articulated arms made by ROMER had to fulfill the exact CERN accuracy requirements. Therefore, ROMER provided highly skilled technicians who were in charge of designing a measurement procedure for successfully adjusting the collimators. By developing a fixed, nearly automated measurement procedure that had to be compatible with the macros in the control module, the inspection times for a single collimator were reduced to two working days. Nowadays, CERN technicians continually use two SIGMA arms with a measurement volume of 2.2m running a ROMER measurement software for the job of inspecting and adjusting the collimators. CERN specifications make it necessary for the technicians to wear protective gloves at all times in order to avoid introducing even the slightest contamination with organic materials that would influence the scientific experiments once the parts were hermetically closed and heated in a vacuum. The inspection itself is not for the purpose of merely performing a dimensional check. A collimator consists of a complex array of parts that have to be perfectly aligned to one another. After each measurement, the technicians perform an adjustment based on a highly specific process designed for each step. The accuracy requirement for different parts is on the order of magnitude of about 20µ. Morin summarizes: The ROMER arm is perfectly suited for this short-run project. It is very versatile, so we can use it later on other projects. This flexibility could not have been achieved with a standard 3D measurement machine. 12 Portable CMM Products in the Sheetmetal Industry Portable CMM Products Increase Productivity, Reduce Costs Determining whether a manufacturing process fall within the prescribed dimensional tolerances is a complex undertaking. Whether all individual parts are inspected or if production samples are taken varies from industry to industry, but the underlying procedure is the same. Parts are first compared with 3D CAD models; if deviations from the ideal dimensions fall below the allowed tolerances, adjustments need to be made to the tooling, and it is this area that has seen some substantial changes in recent years. Not too long ago, sheetmetal parts had to be taken to stationary coordinate measurement equipment (CMM) for inspection. For many applications, this is still the way to go, but the larger the part gets, the more complex the transportation logistics become. With stationary CMMs, inspecting the tools themselves is even more complex: transporting manufacturing equipment, which may weigh several tons, is a very time- and labor-intensive endeavor. What both have in common was the fact that the manufacturing process is interrupted for as long as the tools are in the metrology facility being measured and adjusted. In some cases, the interruptions can amount to several days, and this lost time has to be made up for in order to meet production deadlines. Over the past few years, a new way of thinking has been slowly making steady progress in industrial metrology: if the part is too big to bring it to the measuring machine, why not bring the measuring machine to the part instead? To do that, your measuring machine needs to be compact enough to be easily moved around, and the probe with which you are conducting the measurements has to operate in a large measurement volume. It is generally accepted that one needs to inspect with accuracies roughly ten times better than the accuracies at which the part is manufactured. With typical manufacturing accuracies of roughly 0.3mm or better, inspection accuracy requirements are about 30µm or better in the entire measurement volume. Performing the inspection inline (i.e. without causing an interruption to the manufacturing process) has many benefits. The time previously needed to transport the parts or the equipment to the offsite metrology facility gets removed from the equation, allowing for on-the-spot inspections that require only a fraction of the time previously needed. For example, if it is determined that automotive sheetmetal parts being produced deviate from the prescribed dimensions, PCMM equipment can be brought directly into the production 12 measureup

13 facility, where quick measurements, analysis and adjustments on the tooling can be made in one step and with negligent cost in lost productivity. What may have taken 2 3 days to complete now may take just 3 4 hours, and the increase in production efficiency is more than enough to justify the added investment in metrology equipment. As of late, laser trackers are frequently being used as the backbone of more versatile inspection systems consisting of wireless, armless contact probes and handheld scanners. The former were developed in response to customers who wanted to inspect positions that could not easily be reached with a mirrored sphere due to its relatively large size (roughly the size of a quail egg). A major limitation of mirrored sphere inspection is that it requires a direct line of sight to the laser tracker. Therefore, deep or sunken positions, or positions to which no direct line of sight exists can either not be inspected at all, or the laser tracker needs to be repositioned to make the inspection position visible to the laser tracker. Articulated arms lend themselves to inspection applications in which the measurement volume requirement is smaller than with laser tracker-based applications. Whereas a laser tracker-based system can work in a measurement volume of up to 80m, articulated arms typically have a measurement range of 2 3m. A probe resides at one end of an arm formed when two tubes are mated to one another by means of a joint. Another joint is located within the base of the arm. Both joints contain digital encoders that determine the 3D position of the contact probe. In addition to mechanical probing, articulated arms can also be used for laser scanning. A laser scanner head is mounted on the arm the same way as a contact probe. being mounted on the articulated arm instead of a contact probe. The scanner head emits a point laser beam that is reflected off the measurement part. Powerful software us used to generate triangulated surfaces and sections. Articulated arms also make non-contact inspection of tubes possible. Generally speaking, both straight and bent tubes in lengths of about 6m can be inspected for curvature and thickness. Which PCMM system is best suited for a particular job depends on the measurement task itself. Laser tracker-based systems are clearly the best choice when the measurement volume is large, for example when several cars are inspected at once without having to reposition the laser tracker. Also, laser trackers usually deliver higher accuracies than articulated arms, so laser trackers are clearly the solution of choice for more critical applications. Articulated arms are well suited for applications in which the measurement volume is relatively small or when repositioning the arm to reach various sides of the object is not problematic. measureup 13
