CAUTION: Please make sure you have or have access to the skills necessary to assemble and use this product. Always secure the case with the included screws before applying electrical power to the power cord. Please read this entire document before starting assembly. Our liability is limited to the purchase price of this product only. By using this product you agree that PowerSwitchTail.com, LLC cannot be held liable for any damages or injuries resulting from use or repairs. There are two kit models. The ZCTK-120 is designed to operate with 100-120vac devices and power sources. The ZCTK-240 is for use with 200-240vac devices and power sources. Both products provide a pulsed signal that is synchronized to the zero crossing points of the mains line voltage. The pulse output is isolated from the mains line voltage. A pull-up resistor is required to obtain a useful signal suitable that will drive a micro controller I/O pin. See Hookup Instructions below. Before You Start: The power source should be connected to the solder pads or terminal block PN ZCTK-120 ZeroCross Tail 120vac Kit PN ZCTK-240 ZeroCross Tail 240vac Kit J2 labeled LINE of the printed circuit board (PCB). If you are using a power cord, the plug or "male" side power cord should be connected to the "LINE" pads. June 2014 The same mains voltage connected to the LINE pads passes to the Provides signal pulses that are synchronized to the power line zero voltage crossing points. Use with micro controllers to phase control ac mains line voltage for light dimmers and motor speed controls. 120vac (ZCTK-120) and 240vac (ZCTK-240) versions. Open collector output. Pull-up resistor to external power source generates output signal. This is a parts kit; assembly is required. User provides power cords to match country of use. No exposed ac wiring. LED status indicator. LOAD side circuit boards pads unhindered. For convenience, the LOAD side pads can be used to power other mains devices (10 amps maximum.) Power cords may be soldered directly to the LINE and LOAD pads or can be attached with optional 3-position terminal blocks J1 and J2. If using the terminal blocks, be sure to install them with the wire slots facing toward the edge of the board. The maximum size wire for the solder pads and the terminal blocks is #14 AWG. 1 2014, PowerSwitchTail.com, LLC. All rights reserved. Rev June 2014

Assembly: All components are inserted from the component side (side with the white lettering) of the circuit board. The circuit board is labeled with the outlines and IDs of all components. Certain parts are polarity sensitive and must be installed correctly. Solder the specified parts and trim off the excess lead lengths before moving to the next step. Note: To prevent the pins from getting damaged during shipping, chip A1 is inserted in the back side of the PCB. Remove and install from the top side when instructed in step 3. We suggest assembling the kit in the following sequence: 1. Install LED1. The short (cathode) lead on the LED goes in the hole with square pad. The LED sits on the edge of the PCB and inserts into the hole in the side of the case. It may be easier to solder the pads from the top side of the circuit board instead of the solder side. 2. Install resistors R3 and R4, both 1.5K ohm resistors (brown, green, red, gold). 3. Install chip A1. Make sure the dot marker (pin 1) on the chip is oriented as shown above or inserted in the square pad. 4. Install diodes ZD1 and ZD2 with the black bands matching that shown on the PCB. 5. Install the 3-position terminal block J1. Make sure the wire slots are facing toward the edge of the circuit board so that they are accessible through the cutout in the enclosure. 6. If you are using the optional 3-position terminal blocks for J2 and J3, install them with the wire slots facing outward toward the edge of the circuit board. 7. Install R1 and R2. For the ZCTK-120 kit, use the lower and middle pads. For the ZCTK-240 kit, use the lower and upper pads. 2

8. 9. Fig 1: Line cord attached to optional terminal block J2, European cord. Install MOV1 (Metal Oxide Varistor). Before attaching the power cords, slip the rubber grommets over the power cord cables. On each end of the PCB are three large pads labeled "LOAD" and three large pads labeled "LINE. These pads also connect to the smaller pads for the optional terminal blocks J1 and J2 respectively. The LOAD side connects to the load usually a corded receptacle. The LINE side connects to the source of power usually a corded plug. In the next steps, solder the power cords to the large solder pads or connect them to the terminal blocks as follows: Fig 2: Line cord attached to optional terminal block J2, US/ Canada cord. L(ine) pad: Black wire (US) or Brown wire. N(eutral) pad: White wire (US) or Blue wire. G(round, safety) pad: Green wire (US) or Green/Yellow wire. 11. Attach the receptacle, outlet, or "female" power cord to the pads labeled "LOAD or terminal block J1. This is the power cord that normally connects to the device or appliance that uses the electrical power. Refer to step 9 and Figures 1 and 2 for color code standards. 12. Visually inspect your work and double-check your solder connections. 13. Inspect the power cord wiring on the top side of the circuit board and When using the terminal blocks, turn the screws CCW to open the gates in the wire slots, insert the stripped wires, and turn the screws CW to tighten. 10. Attach the plug side or "male" power cord to the pads labeled LINE or terminal block J2. This is the power cord that normally connects to the source of electrical power. Refer to step 9 and Figures 1 and 2 for standard wire color code. at the entry points of the terminal blocks. If you are using stranded wires, look for possible shorts between adjacent wire connections caused by stray wire strands that do not enter the holes or wire slots completely. 3 2014, PowerSwitchTail.com, LLC. 14. Install the circuit board into the bottom of the case by aligning the LED with the hole in the case wall and the grommets to the slots at each end of the case. Secure the board with the 4 short screws. Do not over tighten. 15. Install the case cover by aligning the case top over the grommets. Make sure the three holes are over the control signal terminal block. Turn the case over and secure the case halves using the 4 long screws. 16. Plug the line side power cord into the source of power. The LED should light. Hookup Instructions: 1. The C and E terminals are connected to the collector and emitter pins respectively of an internal phototransistor. (See the schematic on the last page.) An external pull-up resistor and dc power source is required to obtain a logic level output signal. If you are using an Arduino, connect the ZCTK to the Arduino as shown. 2. Depending on your program, you can use either a Digital Input or an Analog Input pin on the Arduino. The signal to the Arduino is normally zero volts and momentarily pulses to near the 5v level during the zero crossing. 3. To connect the signal wires use a small screwdriver to access the screws from the top of the ZCTK. If necessary, turn the screws CCW to open the terminal contacts. Strip 1/4 inch of insulation from the signal wires and insert them into the terminal block contacts through the holes on the side of the ZCTK. Tighten the screws and verify the contacts firmly grip the signal wires. Any size wire #16 AWG or smaller may be used. (Standard CAT3/5 #26 AWG twisted pair wire works well.) 4. Connect the other end of the signal wires to your Arduino or other MCU. 5. Plug the ZCTK into the power outlet and verify the LED indicator lights up. Verify your application is receiving the zero cross signal. 6. The LOAD side pads are directly connected to the LINE pads so you can use it to power your application. Maximum load is 10 amps. The ZCTK will provide a zero cross signal whether or not there is a load connected to the LOAD pads. 7. Output terminal 3 (Ground) is internally connected to the ac line safety ground (green wire) and may be used if required. Arduino Sample Sketch: Check the ZeroCross Tail product page on our web site for links to a sample sketch and other helpful information. 4

Notes: 1. The case gets warm during normal usage. 2. The ZCTK is not intended for use in outdoor environments. 3. Always disconnect power to the LINE side power cord before opening the case. 4. The Ground terminal (terminal 3) is internally connected to the safety ground (Grn or Grn/Yel wire) of the power line. Connection to this terminal is optional. 5. The ZCTK can be connected directly to any I/O pin of most microcontrollers. This includes Arduino and its variants, Beaglebone, Raspberry Pi, etc. A pull-up resistor is required to obtain the correct signal level.
